Hi, for a while now I have not been happy with my heater distribution box. For a while it was the flap valve inside. I wasn't sure it was closing off the main tube enough to send most of the air up to the glass. I worked on the shape of the flap and repositioned the hinge slightly to get more flow to the glass. The other thing is that the hoses covered the vent for the passenger's legs.
Not that I ever have any passengers........
After studiously looking at it I decided that I could just move the vent over.
First I removed the box;
Then figured out where and what shape and using my dremel cutoff wheel did the rough outline;
Next up was to make a cover for the old hole, made from aluminum and sealed with a clear stuff I used on the roof.
Now the hinge for the vent door had to be attached. This is when I found out I screwed up. Mainly I cut the opening too long. Also this part of the tube has a different radius to the curve so the door had to be rebent and and filed and 2 rubber seals(inner tube) glued to the inside to get a better seal. It is still not perfect, but like I said no-one ever sits there. It is however functional!

I reinstalled the box and hooked up the hoses. Gave it a whirl with the fan and it does send air everywhere.
BONUS CONTENT
A couple of years ago I bought one of those new printer label makers. I've used it off and on for things. The best use I've had for it though is I made labels for all my sockets. It has really made it easier to find the right size in my jumbled mess!
